When does a defined weld repair need a separate WPS?
A repair WPS question begins with the repair instruction: what defect or area is being removed, what joint will remain after excavation, and what conditions has the responsible project authority approved? Only then can the existing production WPS and supporting qualification be checked against the repair operation.
First distinguish a weld return from repair of existing work
A planned weld that is removed and rewelded as part of the original production operation can be a return to the original joint detail. A repair to an existing weld or member begins with a condition that has been identified for disposition. That repair may have a different excavation shape, access, restraint, material condition, sequence, or project approval than the original weld.
This guide addresses procedure preparation after the repair operation has been defined. It does not determine whether a discontinuity is rejectable, how much material to remove, whether the component is fit for service, what NDT is required, or whether the repair is acceptable.

Compare the repair with the existing procedure
- Freeze the governing code edition and the approved repair instruction; preserve each document revision.
- Translate the excavation drawing into a weld type and actual joint detail. Do not assume the original CJP/PJP/fillet designation still describes the remaining geometry.
- Compare the repair materials, thicknesses, position, process, consumables, backing/backgouging, temperature and other applicable conditions against the original WPS and qualification basis.
- If the original WPS is prequalified, check whether the repair detail and all conditions satisfy the applicable Clause 5 provisions. A new document may be a revision or a separate WPS depending on the controlled document system and project instruction.
- If qualification is required, use only a readable, applicable existing PQR and follow its correct test-type and variable path. Missing PQR facts remain unknown; do not fill them from the original WPS or typical practice.
- Write the repair procedure to the approved scope and supported values, and identify unresolved inputs before it is released for production use.

Example: an excavation changes the joint detail
An original groove weld WPS covers the production joint. A repair instruction then calls for local excavation from one side, and the resulting cavity does not match the original groove preparation. The original WPS name alone does not establish applicability. Compare the actual cavity and welding sequence with the permitted prequalified detail or with a supporting PQR. If the repair sketch does not define enough geometry to make that comparison, request the missing repair instruction before writing production values.
What this review does not decide
Clause 7.25, applicable Clause 11 provisions for existing structures, and project documents must be read for the actual repair. This page provides a record-preparation path; it does not prescribe a universal excavation profile, heat-treatment cycle, NDT method, repair acceptance rule, or Engineer approval pathway. A WPS records welding variables and supported limits. The responsible project parties define and accept the repair itself.
Never create a PQR, test result, signature, approval, or inspection outcome. If any required supporting fact is absent, preserve it as a question instead of treating it as a compliant value.
